Breaking Conventional Defect Pain Points: Uncovering 4 Hidden Engineering Risks & Prevention Guidelines Overlooked in ACP Curtain Wall Projects

As one of the core materials for modern building curtain walls and interior decoration, the material selection and installation quality of ACP directly determine the service life and safety of building facades. Industry discussions often focus on superficial indicators such as fire rating (FR Core), coating weather resistance (PVDF vs. PE) and surface flatness. Nevertheless, curtain wall failures that occur 3 to 5 years after handover in many buildings usually arise from hidden engineering hazards that are not fully emphasized in traditional technical disclosure.

1. Concealed Galvanic Corrosion Caused by Contact of Dissimilar Metals

In dry-hanging curtain wall construction, ACP is commonly connected to steel secondary keels via aluminum angle brackets. If insulating gaskets are not fitted or non-stainless steel fasteners are adopted, metals of different potential (aluminum and iron) will form a microcell reaction under the effect of humid air and atmospheric pollutants.

Physical Hazard: Corrosion spreads inward from the contact points between keels and the back of panels, with no visible abnormality on the surface, yet the base fixing strength drops sharply. Sudden panel falling is highly likely under strong winds.

Preventive Measures: Mandate constructors to install EPDM insulating gaskets at the contact interface between aluminum and steel components, and adopt 304/316 stainless steel fasteners throughout the whole system.

2. Residual Stress and Micro-tearing from On-site V-groove Routing

Shaped processing and corner bending are core advantages of ACP, yet errors from hand-held on-site grooving machines may easily trigger risks.

Physical Hazard: Improper milling depth leaving excessively thin residual core material (less than 0.2 mm) will generate invisible tensile microcracks on the outer aluminum skin at bending positions. Repeated positive and negative wind loads will rapidly propagate the microcracks and result in fracture at folded corners.

Preventive Measures: Popularize CNC grooving equipment to precisely control residual core thickness within 0.3 mm–0.4 mm, and apply structural adhesive for mechanical reinforcement along the inner bending edge.

3. Progressive Fatigue of Polymer Bonding Layer Induced by Cyclic Thermal Stress

Conventional analysis generally attributes panel deformation to insufficient expansion gaps for thermal expansion and contraction. From the perspective of polymer material science, however, the polymer resin bonding film of ACP subjected to large diurnal temperature fluctuations will bear cyclic shear stress.

Physical Hazard: Even if the initial peel strength meets standards, molecular chains in the bonding layer will break after thousands of thermal cycles, causing progressive delamination between aluminum skin and core material at positions with accumulated displacement from thermal expansion and contraction.

Preventive Measures: For projects in regions with drastic temperature differences or high-altitude areas, prioritize products manufactured with high thermal stability Hot-Melt Co-extrusion process, and limit the maximum size of single panels to disperse thermal stress.

4. Photochemical Curing of Residual Protective Film Adhesive and Surface Contamination

Failure to remove protective films on schedule is a common construction mistake, which essentially involves photochemical reactions.

Physical Hazard: The pressure-sensitive adhesive in protective films undergoes crosslinking and curing under intense UV radiation. It may not only damage PVDF coating during film stripping, but residual adhesive can also permeate into micro-pores of the coating, forming permanent stains and dust-absorbing layers.

Preventive Measures: Project specifications shall clearly stipulate that all protective films on exterior ACP must be completely stripped within 45 days after installation completion. Priority shall be given to weather-resistant, UV-stable water-based adhesive films.

Conclusion

Addressing ACP engineering hazards cannot merely rely on improving factory pass rates of panels. The control chain should be extended to micro material matching and refined construction techniques. Only by managing galvanic isolation, grooving precision and thermal stress relief can long-term flatness and safety of building facades be reliably guaranteed.
